Conductors
The metal that is used to transport electricity from one area to another is known as the conductor. Conductors can be comprised of a single round wire or several strands, depending upon the intended application. While a variety of metals including gold, silver, and nickel, can conduct electricity, the primary materials used are usually either copper or aluminum. Copper is the most common due to its superior ability to conduct electricity, lower DC resistance values, and higher tensile strength compared to aluminum. The copper may also be coated with various other metals such as tin, silver, and nickel to help reduce corrosion and discoloration and to provide a more ideal conductor surface for easier soldering.
Stranding
The way conductors are bunched, called stranding, is important in cable construction. Stranding affects a wire’s flexibility, strength, and diameter. A single, solid conductor is common for smaller wires. It is easy to terminate, resilient, and cheaper than a stranded configuration. Larger wires and those needing to be flexible will be stranded. Conductors can be stranded in many different ways and with varying stranding counts. A higher strand count results in greater wire flexibility.

Insulation
The smooth, non-conductive covering extruded over a bare metal conductor is called insulation. It is meant to support and separate conductors while insulating them from electrical leakage. If it were not for insulation, wires could not be grouped together to form a cable without shorting out. While bare conductors have real world practicality, they pale in comparison to the amount of application usages for insulated wire. The most commonly used insulating materials are:
• Thermoplastics: PVC, PE, PP, PTFE • Elastomers (rubber): CR, SR • Thermoplastic elastomers: PUR, TPE-E
Wire identification
To connect the wires correctly, they must be accurately identified. For this purpose, wires are either numbered or color-coded according to electrical standards. Unless otherwise noted, all power and control cables include a green/yellow ground wire.
Cabling
The method where individual wires are twisted together to form a smooth and even, round cable core configuration is known as cabling. Cabling is used whether the conductor layout consists of same-sized conductors or composite cable designs with different components in addition to single conductors, such as coaxial or thermocouple cables. Cabling is required for pairs, triads, or quad designs where 2 or more single conductors are twisted together into a circular formation. Depending upon the number of wires used, the cabled core can consist of several layers on top of one another to accommodate design requirements. There are several cabling techniques that can be employed depending on the end-use application requirements:
• Unilay / bunch: Conductors are twisted together with the same lay direction and cable lay length. Typical of stationary cable designs. • Concentric contra-helical: Conductors are surrounded by well-defined layers in reversing direction and increasing lay length. Typical for continuous flexing cable. • Concentric unilay: Conductors are surrounded by layers with the same lay direction and increasing lay length in each succeeding layer. Typical for torsion and continuous flexing cable.

Shielding
Shielding is basically an electrically conductive wrapping that is applied over the cable core, individual pairs, triads, or quads, or inner cable jacket. One of the shield’s primary purposes is to prevent electrical interference between cables and their components, pairs, triads, or quad groups. Since electrical interference does not only occur within the cable itself, shielding also provides protection from interference generated by external sources. In order for shields to be effective, they must be terminated properly as determined by end-use application requirements. Certain applications may only necessitate correct drain wire grounding, while others involve full circumferential termination requiring the use of round metal connectors. There are several types of shield designs for wire and cable.

Bend radius
The bend radius is the degree of flexibility that a cable is capable of without being damaged. The minimum bend radius is expressed in terms of the total cable outer diameter. It is absolutely necessary to respect this value, particularly when using cable in continuous flexing applications.

Jacket
A cable’s jacket is an exterior covering that protects the contents of the cable from the environment. There are a number of environmental concerns that are important to consider when choosing a jacket material:
• Mechanical protection: abrasion, impact, bending, torsion • Chemical protection: acids, oils, alkalis, solvents, water • Temperature protection: cold, heat, flame • Radiation protection: UV, EMC
Polyvinyl Chloride (PVC) is perhaps the most common jacket material used. PVC is a relatively economical jacket material, and it can be formulated to enhance its properties, which will then offer increased performance tailored to the end-use application. Polyethylene (PE) is the jacket material of choice in environments that require continuous exposure to water, because it is much less prone to degradation under these types of conditions. Unlike PVC, polyethylene is not inherently flame retardant. Polyurethane (PUR) is a very robust compound with a variety of superior mechanical, physical, and chemical properties. It offers excellent low- temperature flexibility, abrasion, and cut-through performance. Thermoplastic Elastomer (TPE) is a mix of plastic and rubber and exhibits properties of both. The primary advantage of TPE over other elastomers is that it is relatively easy to process in comparison to thermoset (elastomeric) materials. TPE offers excellent aging, a wide temperature range, and resistance to weathering in some of the most extreme types of environments. Neoprene is a synthetic rubber ideal for severe conditions due to it durability and extreme abrasion resistance. It is not flame retardant and must be modified to obtain this characteristic. Silicone rubber, in addition to being used as an insulator, is also a good jacket material. Its most notable attribute is its ability to withstand operating temperatures up to 200°C. In addition, it is extremely supple, making silicone rubber suitable for a host of applications that require flexibility.
